This question springs out of an exercise (non-assessible) my 10 year old's class have been doing during reading class.
They are compiling a list of every character who has appeared in at least 2 episodes of the Simpsons and is not a celebrity who was cast as themselves (so the various characters for whom Phil Hartman provided the voices count, but Linda Mc Cartney wouldn't).
At last count, they had well over 60 characters (does anyone know the name of Apu's wife?), but I'm sure there must be many more.
Does anyone have an idea of what the rough total would be?

The Simpsons poster they came out with last year had well over 200 characters, IIRC.

This (http://www.synergizedsolutions.com/simpsons/merchandise_posters.shtml) has a poster that claims 300+, but the thumbnail's pretty small so I can't really tell.

Yeah, I'd say it's easily surpasses 300 since since they keep close watch on characters that appear in the background and which they recycle around. Like Jacque the guy that almost enticed Marge into an affair. Even though he's only really noticable in that 1 episode you can see him in several other episodes in the background.
You've got your work cut out for you. Unless you limit it to speaking in 2 or more episodes. But it's your project. Don't forget the Nahasapemapetelan octuplets.

The problem with the poster is that it includes people who've only been on one episode. For example, I believe it contains some of Homer's distant relatives from the season 9 episode, "Lisa the Simpson."

Ron Howard played himself, but he did appear more than once.
Gabbo and Arthur Crandall, I believe, appeared more than once.

D'oh! I just remembered: George Bush has appeared more than once as a character (and not voiced by the real George Bush), as has Bill Clinton. I think Bob Dole only appeared the one time, though....

Jacque has appeared in more than just a background scene (depending on your definition). He was on the bowling team with Princess Cashmere. I think they were the homewreckers.

There's also the three nerds ("My computer has 512 shades of red!") Homer went to college with that appear in at least two episodes. I can't recall their names.
Also, Bart's Sunday School teacher was in a few episodes. I don't think she had a name.

Lurlene Lumpkin (I think that was her name), the country singer, appeared twice. The first one where she was discovered and managed by "Colonel Homer", and then a later one where she appeared (IIRC) at an awards show, ruined voice and fresh out of the Betty Ford clinic.
