Furio Giunta from The Sopranos. He doesn’t actually make that many appearances in the show but it’s always highly impactful, both literally and figuratively, when he does.
That was the first thing that popped up in my mind. A guy born to play the heavy. He sort of took over that role from Ted Cassidy who played Lurch and who played Harvey at the beginning of Butch Cassidy. These aren’t really the best, just big guys, some of the others mentioned accomplish it more with their acting ability.

If we’re expanding to henchmen characters, and animated ones at that, Shego, Dr. Drakken’s henchperson from Kim Possible is my all time favorite.
Karl Urban as Kirill in “The Bourne Supremacy”. Had hardly any spoken lines, but was insanely cool, I would say about 750 milliDelon.

Slim Pickens had another great bad-guy role as Deputy Lon Dedrick in Marlon Brando’s One-Eyed Jacks. More of a sadistic fuck than a henchman, I guess.
