I currently play WoW but only have the Burning Crusade expansion. When I installed it I had to download a massive file beforehand. If I purchase WotLK online, does this mean I won’t need to buy the discs/download the game again because it was included in that large file? And all I’ll really be buying is the activation code?
Another question - if my brother is to start playing, and opens/pays for his own account, can he use my WoW and BC discs to install the game on his computer? Or will he need to buy his own.
Any MMO you play these days is going to require some amount of patching straight out of the box. Scheduled downtime and semi-regular patches are pretty expected.
There is no copy protection on the client server, so install away if your brother is thinking about buying WoW. The protection is on the account, not the client software.

Yeah, that thread is a bit of a beast though, and a bit intimidating for someone new to it. I know the game pretty well, and get lost in the morass sometimes, and I’ve seen questions get asked and answered more than once just because the thread is so long. We almost need a sub-forum so questions or information about various topics can be posted to their own threads, rather than being lost in the 100+ pages of a single thread, heh.

Actually, this isn’t true. Regardless of which expansion packs you have, everyone still has all the game files, all the expansion really does is allow or prevent you from having access to certain features. As long as your up to date on your patches, if you were to buy WotLK, you should only need to add the CD-key to your account, and then you’ll have access to all the features associated with that expansion.
